Combating Corrosion: Heavy Industrial Coating Systems
For massive structural components, fabrication and machining are only half the battle. In the chemical processing and offshore sectors, unprotected steel can lose up to 1 millimeter of thickness per year to corrosion. A precisely engineered coating system is what ensures a component survives its intended 20 to 50-year lifespan.
Heavy equipment built for mining, infrastructure, and oil exploration frequently encounters salt spray, acid vapors, abrasive wear, and intense UV degradation. Preventing catastrophic failure starts in the surface preparation booths. Below, we break down the critical steps in specifying coatings for custom large metal fabrications.
1. Surface Preparation (The Anchor Profile)
Even the world's most advanced marine epoxy will fail if applied to a poorly prepped surface. Proper preparation removes mill scale, welding slag, rust, and surface contaminants. It also carves microscopic peaks and valleys into the metal—known as the "anchor profile"—which gives the paint mechanical grip.

2. Tri-Coat Defense Systems

Zinc-Rich Primers
Acting as a sacrificial anode. If the outer paint scratches down to the steel, the highly-concentrated zinc dust corrodes instead of the actual structural metal, arresting the spread of rust (cathodic protection).
Epoxy Mid-Coats
High-build epoxy acts as the impenetrable physical barrier. It heavily prevents water vapor and oxygen molecules from ever penetrating down to the primer or substrate underneath.
Polyurethane Finish
Epoxy performs terribly when exposed directly to sunlight (UV fading and chalking). An Aliphatic Polyurethane top-coat reflects UV light, maintains aesthetic color sheen, and sheds heavy grime.
3. AMPP/NACE Coating Inspection Procedures
Paint looks identical when it goes on right, and when it goes on wrong. The only difference is whether the paint peels off six months later on a job site. Heavy manufacturers rely on rigorous inspection data mapped by AMPP (formerly NACE) Level II & Level III Inspectors.
- Dew Point & Environment Tracking: Ensuring surface temperatures remain precisely 3°C above the ambient dew point to avoid microscopic flash-rusting between blasting and priming phases.
- Dry Film Thickness (DFT): Magnetic, electronic, or ultrasonic gauges check every cured layer. Specifications demand very tight bounds (e.g., Target 200 µm ± 20 µm) to avoid stress cracking if too thick, or weak points if too thin.
- Holiday (Pinhole) Testing: Applying an electrical voltage sweep over the coating surface. Any micro-hole that leaves the metal substrate exposed creates a circuit and alarms the wand, prompting immediate spot-repairs.
