High-Precision Batch Production for Global Chemical Export

Project Overview

A high-profile chemical industry client engaged Openex Metal Fabrication for the turnkey production of custom catalyst blind flanges (covers) designed for highly corrosive reactor environments. Designed explicitly for an international export project, the manufacturing contract encompassed a strict batch of 50+ massive blind flanges utilizing premium 316L austenitic stainless steel.

The project called for flanges in three massive dimensional variations: 1.3 Meters, 1.8 Meters, and 2.1 Meters in diameter, all featuring an unforgiving plate thickness of 20mm.

The Challenge: Defeating Warpage & Tolerances

In international chemical export, strict adherence to dimension parameters is non-negotiable to prevent high-pressure chemical leaks. The client placed exceptionally high demands on the flatness of the plates and geometric CNC tolerances. Fabricating, cutting, and welding massive 20mm thick 316L plates often leads to severe thermal warping (plate shape deviation). Overcoming this structural deformation during production was our primary engineering hurdle.

The Engineered Fabrication Workflow

Surface Polishing & CNC Waterjet Cutting

To absolutely minimize early thermal distortion to the base metal, Openex bypassed laser or plasma profiles. We instead routed the polished steel plates through our massive industrial CNC Waterjet Cutting cells, delivering clean, precise radius cuts without inducing a problematic Heat-Affected Zone (HAZ).

Welding & Strict Plate Leveling (Shaping)

Any internal stress caused during accessory welding loops was carefully mitigated. Before entering the milling department, all flanges went through dedicated hydraulic plate flattening and shaping treatments to ensure raw structural flat-alignment fell perfectly within required parameters.

First-Article Inspection & CNC Milling

Before initiating the full batch of 50+, Openex performed a rigorous trial component fabrication. Upon completing precise vertical CNC face milling and radial hole drilling, client QA representatives audited the piece on-site. The flange passed dimensional metrology requirements completely flaw-free on the very first inspection, allowing us to throttle up bulk production safely.
